Additively Manufactured Cap Core with Precise Post-Processing
Additive manufacturing in toolmaking is often associated with prototypes or special solutions. However, it is increasingly proving that additively manufactured functional components can offer real advantages in production tools, especially where conventional cooling and flow channel designs reach their limits. A recent project at Faust Kunststoffwerk illustrates this potential using a newly developed cap core. The objective was to stabilize mold filling, reduce material overpacking in the cavity area, widen the process window, and sustainably improve part quality. The core blank was additively manufactured from Printium 13 by Addition and subsequently precision-machined on all functional and sealing surfaces. Flow and thermal design were carried out by the engineering office Juri Müller. The key factor is the internal geometry. Optimized cooling and flow channels enabled targeted control of pressure and temperature within the core area. Validation under production conditions showed a volumetric switchover point approximately 1.5 cm3 later, significantly reduced material overpacking, and lower mechanical tool stress. The process remained stable over 1.5 hours of production, 500 bar holding pressure proved sufficient, and the surface structure was more uniform. The cavity is filled in a more controlled manner, resulting in a more robust process window and improved reproducibility. Additive manufacturing is therefore not an end in itself, but valuable where it enables geometries that are difficult to realize conventionally. For series production, this means lower process sensitivity, reduced scrap rates, and more stable manufacturing conditions.

Bio Plast POM - Innovative biogranulate NOPLA®
NOPLA® is a biodegradable and compostable biogranulate made from non-artificial potato starch, with the starch remaining chemically unmodified. The innovative material can be used to produce finished products through injection molding, extrusion and thermoforming on existing machine parks. Products made from NOPLA® are not considered plastic, offering a sustainable alternative for various applications. The main focus will be the “Single Use Plastics” applications that have been banned in Europe, such as straws, clips etc. First applications in airplane cutlery and flowerpots have already been realized. NOPLA® products are: • Patented: the patent protects the breakthrough method of preparing the starch mixture without chemical modification • Innovative: obtaining TPS thermoplastic starch solely through mechanical processes • Biodegradable: NOPLA® and its end products are biodegradable in the aquatic environment and soil • (Home) Compostable: NOPLA® biogranulates and their end products compost under both industrial composting and home composting conditions (confirmed by tests and certificates obtained from TUV Austria) • Food contact compliant: the materials are suitable for food contact products

Bio-based products with a positive CO2 balance
"In principle, all of our cleaners are already sustainable," explains Langhammer. This is primarily due to the products' patented active ingredients: "They don't require any contact time. So you can clean very quickly, using little electricity, and above all, you need very little material." The reduced use of materials also leads to less waste. "This makes the process more sustainable overall than, for example, flushing with polypropylene and fiberglass," explains Langhammer. Application-specific variants for sensitive processes For specific applications, such as the processing of biodegradable plastics, the company also offers PLA-based cleaning granules. According to Langhammer, these consist of "100% biodegradable ingredients" and are particularly suitable for film applications. The reaction products produced during cleaning – CO₂ and water vapor – are harmless, and the resulting carrier polymer can, depending on the degree of contamination, be easily returned to the material cycle. Granula Polymer has also developed a bio-based cleaning granule based on renewable raw materials. "The analogue of our classic Clean Uni is based on sugarcane," says Langhammer. Due to the favorable CO₂ footprint of the raw material used, the product is CO₂-negative, according to calculations by the Lüdenscheid Plastics Institute. Market Launch and Price Sensitivity The market launch of the new products is currently underway. "We've just received initial inquiries for individual samples," reports Langhammer. However, it generally takes time before such products can be tested and integrated into ongoing production processes. At the same time, she sees a widespread misconception in the market: "My guess is that the market thinks the materials are automatically significantly more expensive. That's not the case."

Bioabbaubares Reinigungsgranulat
With GranaClean BIO, the company has developed a screw cleaner that is based entirely on biodegradable ingredients. It is intended in particular for plastics processors who process biodegradable plastics. The 27-year-old family business Granula-Polymer GmbH, Groß-Umstadt, has been offering granulates for the effective cleaning of all screw machines in the plastics processing industry for some time. The company has always focussed on sustainability. For example, the energy balance in production is low and the electricity for production comes from renewable energies. Production is carried out in accordance with certified environmental management and in Germany, which keeps transport routes short. Samples and small quantities are also shipped in a climate-neutral way. According to the manufacturer, the use of 1 kg of GranaClean replaces an average of 7 kg of polypropylene. No soaking time is required during cleaning, which saves energy. As the cleaning agent does not have an abrasive effect on surfaces, no additional wear is caused. According to Granula Polymer, the versatile and ready-mixed cleaner GranaClean UNI is used for most applications. GranaClean BIO has now been added to the portfolio. This is based 100% on biodegradable ingredients and was developed specifically for plastics processors who process biodegradable plastics themselves. For this customer base, according to Dr. Langhammer, Managing Director of Granula Polymer, it makes little sense to use non-degradable materials on the machine for cleaning. As with GranaClean UNI, care has been taken to ensure that all ingredients are food-safe in accordance with EU Directive (EU) No. 10/2011, do not have an abrasive effect on the machine surface and do not contain any hazardous substances for people or the environment. The collaboration has provided significant impetus to increase efficiency and transparency in the supply chain through smart manufacturing - clear evidence of the supplier's sustainable value contribution. This digital transformation was made possible by an interface that is not only powerful and easy to implement, but also knows no system boundaries. The data is seamlessly transferred to the exisiting BMW Group IT infrastructure. Data exchange is standardized and efficient, which is particularly essential in a complex production environment. The interface is used by other internationally operating groups. It is high-performance, easy to understand and very well documented. Mould Monitoring is a central component of the system. Among other things, the system includes global condition monitoring, which includes locating the moulds. The system makes it possible to keep an eye on mould performance at all times (independent of location and time). In addtion, Mould Monitoring generates transparency about the mould condition data and ensures proactive resource management within QMT and mould qualification. This information is prepared and visualized in the form of dashboards. That results in increased transparency for further optimization of the supply chain. Digital Moulds impresses with its high levels of technical expertise, flexibility and ability to respond quickly to customer requirements.
